I spoke to my guitar tech friends over at a very reputable pro shop in town. They suspect that it could be poor contact with the actual metal on metal (horns up, Anvil!). So, although my solder looks gorgeous, there may be too much between the actual wire and the pots.

Keep me informed, mtb, and I'll do the same.

By the way, I really do love the HD500. I think Line6 is finally on to something. I also vouch wholeheartedly for ZT Lunchbox. It's now my favorite amp. I use it more than my '63 Twin (great amp; lots of maintenance) and the incredible new Marshall DSL 40C. I've got a vintage Marshall 412 cab that I drive with the lunchbox and a small clutch of pedals in front of it and WOW! I strongly recommend everyone try it.
